The initial design of three different line-start synchronous reluctance machines with an output power up to 1 kW is presented. Starting from induction machines with IEC 90 and IEC 63 standard stator laminations, synchronous reluctance machine rotors with an aluminium cage in the flux barriers are designed. Mechanical constraints and problems due to high pressure during the die-cast process and radial forces in steady-state operation for rotors of small frame sizes are described. The manufactured motors are measured with respect to IEC standards for induction machines, providing the efficiency and losses in the desired operating points by loss separation method. It is shown that for small frame sizes and non-optimized geometries the efficiency can already be significantly improved for standard applications just by replacing the rotor of existing induction machines with line-start synchronous reluctance machine rotors.
